Sponge iron making is a process in which iron ore lumps (typically 5mm-18mm size) are tumbled with a ‘select’ grade of iron-coking coal little dolomite inside an inclined rotary kiln and control combusted in the presence of air for about 12 hours before the products are air cooled, magnetically separated, screened and size wise in finished

Direct reduction processes can be divided roughly into two categories: gas-based, and coal-based. In both cases, the objective of the process is to drive off the oxygen contained in various forms of iron ore (sized ore, concentrates, pellets, mill scale, furnace dust, etc.), in order to convert the ore to metallic iron, without melting it (below 1,200 °C (2,190 °F)). The direct reduction process is comparatively energy efficient. Steel made using DRI requires significantly less fuel, in that a traditional blast furnace is not needed. DRI is most com
DRI is most commonly made into steel using electric arc furnaces to take advantage of the heat produced by the DRI product. Direct reduction processes were developed to overcome the difficulties of conventional blast furnaces. DRI plants need not be part of an integrated steel plant, as is characteristic of blast furnaces. The initial capital investment and operating costs of direct reduction plants are lower than integrated steel plants and are more suitable for developing countries where supplies of high grade coking coal are limited, but where steel scrap is generally available for recycling. India is the world’s largest producer of direct-reduced iron. Many other countries use variants of the process. Factors that help make DRI economical: • Direct-reduced iron has about the same iron content as pig iron, typically 90–94% total iron (depending on the quality of the raw ore) so it is an excellent feedstock for the electric furnaces used by mini mills, allowing them to use lower grades of scrap for the rest of the charge or to produce higher grades of steel.

account for more than 90% of the world production of iron and steel powders, viz. the Höganäs sponge-iron process and the water-atomizing process. The former process is based on reduction of iron ore, yielding a highly porous sponge-iron which subsequently is comminuted to powder. The latter process is based on atomization of a stream of liquid

Sponge iron is a highly processed form of iron ore which contains metallic iron in the range of 83-88% obtained by direct reduction without melting it. Due to high porosity, the resulting iron is called sponge iron. It is used as a raw material for manufacturing steel through electrical arc furnace and the induction furnace routes.

The sponge and dough method is a two-step bread making process: in the first step a sponge is made and allowed to ferment for a period of time, and in the second step the sponge is added to the final dough's ingredients, creating the total formula. In this usage, synonyms for sponge are yeast starter or yeast pre-ferment.

Other metals that are sometimes used to make springs are beryllium copper alloy, phosphor bronze, and titanium. Rubber or urethane may be used for cylindrical, non-coil springs. Ceramic material has been developed for coiled springs in very high-temperature environments.

DRI is also known as sponge iron, it is a solid-state direct reduction process (Fig. 2.6). Coal, dolomite and iron ore or pellets are fed into one end of a rotary kiln, while sponge iron and char are withdrawn from the other end. Primary and secondary airs are supplied to the kiln to initiate combustion and reaction processes (Choudhury, 2014

However, the sharp drop in gas prices due to the Marcellus shale development has led to resurgence in interest in gas based DRI production. COREX is the first commercially operating alternative to the blast furnace for hot metal production, and HIsmelt is the world's first commercial smelting process for making iron straight from the ore.

This causes reduction of iron ore and the iron in the ore and sinter is melted out to form a pool of molten metal in the bottom, or hearth, of the furnace. The limestone combines with impurities and molten rock from the iron ore and sinter, forming a liquid ‘slag' which, being lighter than the metal, floats on top of it.
